Craig,
As I said, Bosch and I have never come up with what exactly makes pumps do
it. I do know that temperature does because we can make it happen, I'm sure
age has something to do with it but no one has ever had a definitive answer,
yet some pumps can go for years and never do it. Cold, never heard any one
complain about that, so try to come up with something different.  
Just something to think about. Try to look for variance that may cause it.

One of my thoughts was about the intake hose possibly collapsing.  I'll fit
the internal spring when I change out the pump.

As for fuel level, I've driven this car with everything from a completely
full tank to running on fumes over the past 3+ years without ever
experiencing the noisy pump issue before.  In fact, I just noticed it after
filling up and driving around, here and there, for about an hour.

As for the temperature issue, hey, I'm in the Pacific Northwest.  We just
had our first 60 degree day in several months, a couple of days ago.  It's
not exactly getting "hot" under the hood.  Additionally, I've driven this
car from L.A. to Vegas in summer heat without fuel pump noise in the past
(with this very pump running) so I can't believe temperature is really the
causitive issue.

Thanks for all the replys.  I think for my peace of mind, I'll just replace
the pump and hold on to this one as a "spare".
