[DMCForum] Repaired angle drive



Unfortunately no digital camera, but will describe in detail:

Remember: What I lost was cable inside spindle that interfaces with
wheel disc. Gears were fine. Square crimped end of cable unwound inch
or so @ 80 mph on I-95 (good thing I wasn't going 88). My spindle
cable windings are clockwise, like threads on left handed bolt.
Obviously normal counter clockwise rotation of wheel disc exerted
unwinding pressure. Guess it finally got to be too much.

Square opening of wheel disc rounded out too. Thought entire interface
was damaged, but after cutting pocket off (for different interface),
found damage limited to outer edges. Had I known interior of pocket
was OK would simply have spliced piece of 1/8" square rod to remaining
good cable and been done with it. Oh well.

Spindle cable is removed through plate pressed into gear housing.
Because housing is only made of pot metal was afraid to try. Various
repairs attached to remaining spindle cable, shortening it further as
they failed...

Lesson #1: if your cable is wound backwards like mine, can not have
abrupt joint between remaining cable and spliced on piece. Cable will
simply unwind again on other side of joint. Can not solder entire
length of remaining cable either because flexibility needed to insert
around suspension spring. Best solution I found was to slip long
tension spring over cable. At joint, spring acts like splice plate.
Also expands slightly to accomodate 1/8" square rod (larger diameter
than 1/8" round). Pulling coils slightly apart makes better solder
joint. Leave remainder of spring unsoldered. Cable will try to unwind
but be held inside coils.

My first failed repair shortened remaining cable 3-4 inches. Learned
thereafter to attempt with only used inch or so of cable to preserve
what was left.

Second attempt failed too.

Third repair is still working:

Remember: This is not my first choice now, but is what I've got after
experimentation. At least it works.

Gears:
- About 2 inches of spindle cable remain.
- Tension spring slipped over remaining cable, extending about 3/4"
beyond truncated end.
- Inserted into spring, butting against truncated end of cable, is
1.5" length of 1/8" square rod (about 3/4" extends beyond spring).
- Spring is stretched slightly at joint of cable/square rod and either
side. Solder flowed into joint and throughout stretched coils.

Wheel Disc:
- Square drive pocket cut off. Square hole in disc tapped out 8-32 round.
- 8-32 drill rod threaded into wheel disc. Where pocket used to be is
further reinforcement: fan lock washer and 2 jamb nuts.
- Drill rod replaces missing cable (about 4.5" now). Since inserted
from outside spindle, does not need to be flexible.
- Where drill rod meets 1/8" square rod (see above) is 1/8" pocket for
it to slip into. Made from 5/32" brass square tube from hobby shop.
End of 8-32 drill rod filed square, brass tube slipped onto it, then
soldered.

1/8" square rod on gears slips into 1/8" square pocket on 8-32 rod on
wheel disc. Is 1/4" free play between them (side to side).

See DMCNEWS Message #34549 Re: Lubricating gears. Are NOT
sealed/weather tight.

Certain NJ owner upset that wheel disc now has no "safety margin". If
something binds, entire car will flip around bound angle drive.
Nonsense. Wheel disc still made of plastic. If something binds, tapped
threads in it will strip out. Without those threads jamb nuts are
immaterial -- now smooth hole in disc will simply slide away from them.
